You picked a tough one. The 'one or a hundred' question must be settled.

Casting is not always the best method of constructing what i will guess is prototypes of a potential product. If sheetmetal will adequately support the internal components, use it.

Consider a plastic housing, or a combination metal/plastic for the housing. Find stock shapes of different materials that are available off the shelf. Think about using fasteners and/or soldering or welding to build the housing from components. Plastic sheet and rod can be 'welded'.

Redesign the part to make it easier to buid. Part design is all important as it determines costs and methods, and good part design reduces costs now and in the future, should the product be successful, regardless of the method of construction.

If casting seems to be the only way to produce this thing because of undercuts or complex shapes, its usually a sure sign that the design can be improved. After all, we are talking about a box that holds things, not an engine block.
